Charles, IMO that's is a lot of wasted time for no gain in strength or durability... There is nothing to be gained by doing it the way you are talking about. Why not just get some panels with the 2x4 holes you are wanting and do it the same way? You could center punch and drill your holes into the square then weld around them. It would be a lot easier on you and easier on the pocketbook.
If you just have to go through all the trouble to build them that way then why not get some small bar stock and use that?
